Two coils of galvanized wire can look identical in a quotation, yet behave completely differently once they leave the warehouse. The difference almost always comes down to one thing: the galvanizing process used to put the zinc layer on the wire. Same base steel, same diameter — very different corrosion life.
This guide compares hot-dip and electro-galvanized wire on coating thickness, corrosion life, and suitable end uses, so you can specify the right type and avoid the most common quality pitfalls.
Galvanized wire is low-carbon steel wire coated with a layer of zinc to resist rust. The zinc acts as a sacrificial coating: when exposed to moisture, the zinc corrodes first, protecting the steel underneath.
Common uses include chain link fence, welded and hexagonal mesh, barbed and razor wire core wire, vineyard and orchard trellising, baling, cable armoring, and general tying and binding.
The two industrial methods of coating steel wire with zinc are hot-dip galvanizing (HDG) and electro-galvanizing (EG). They look similar from a distance, but the coating structure and durability are very different.
The wire is drawn through a bath of molten zinc at around 450 °C, forming a metallurgical bond. The result is a thicker, slightly rough zinc-iron alloy layer topped with pure zinc.
Typical zinc coating: Z60 – Z300 g/m².

The wire is plated with zinc in an electrolytic bath at room temperature. The coating is thin and uniform, with no metallurgical bonding.

Coating can flake if the wire is bent sharply

A useful rule of thumb: every additional 50 g/m² of zinc coating roughly doubles the corrosion life in a similar environment. Specifying "hot-dip Z200" instead of "electro Z60" is often the difference between a one-season complaint and a five-year quiet run.

The installation is in a humid, rainy, or coastal environment
The wire contacts soil, fertilizer, or acidic conditions
You supply construction sites, farms, or infrastructure projects
Hot-dip is the default for barbed wire, chain link fence, outdoor welded mesh panels, gabion mesh, and orchard trellising.
The wire is used indoors or in a dry, controlled environment
The wire is processed quickly (weaving, mesh welding, binding) within weeks
Visual appearance matters more than long-term corrosion
Cost is the primary driver and short service life is acceptable
Electro is typical for indoor mesh production, binding wire in pre-fab plants, packaging wire, and short-cycle OEM use.
"Galvanized" with no process or coating spec usually means the cheapest available — typically light EG. Always ask for process (HDG or EG) and coating class (Z60, Z200, Z300).
Coating mass not tested. Reputable suppliers provide a mill test certificate showing actual zinc coating. If you can't get one, you can't verify what you're buying.
Mixing batch types. A fence built from light EG wire will fail long before HDG sections next to it. Don't blend types on a single project.

Is hot-dip always better than electro?
No. Hot-dip gives longer corrosion life but a rougher surface and slightly higher cost. For indoor mesh weaving where wire is consumed quickly, electro is often better value.
Does thicker zinc coating make the diameter larger?
Yes, slightly. A 2.0 mm HDG Z275 wire measures about 2.07–2.10 mm across the coating. Account for this when specifying slot size or weaving pitch.
